This guide will walk you through building a Lead Acid Battery Charger that’s efficient, safe, and packed with features. Unlike traditional chargers, this project includes advanced protections against overload, overcharge, and reverse polarity, as well as LED indicators and real-time voltage and current display.

Lead acid batteries power many applications, from automotive to backup power. By building this charger, you can ensure safe charging for any 12V lead acid battery.

Features of the Charger

This charger design includes several key safety and usability features:

  1. Overload Protection: Prevents excess current, which could damage the battery.
  2. Overcharge Protection with Auto Cutoff: Automatically stops charging when the battery is full.
  3. Reverse Polarity Protection: Safeguards against incorrect connections by cutting off power and sounding an alert.
  4. LED Indicators: Shows charging, completion, and reverse polarity status.
  5. Voltage and Current Display: Allows real-time monitoring during charging.

How It Works

The charger operates through three main stages to ensure a full charge without overcharging the battery.

1. Overload Protection

Using current-sensing resistors and the LM358 operational amplifier, the circuit continuously monitors the charging current. If the current exceeds safe levels, the charger reduces the flow to protect the battery from overload.

2. Overcharge Protection with Auto Cutoff

The charger measures the battery voltage and automatically cuts off charging once it reaches the optimal charge level (around 14.4V for a 12V battery). This prevents overcharging, which can damage battery health and lifespan.

3. Reverse Polarity Protection

Reverse polarity is detected using diodes. If the battery is connected incorrectly, a buzzer sounds, and a red LED indicates the problem, ensuring the charger does not power up and damage the components or battery

Parts and Components

Here’s what you’ll need to build this charger:

  1. LM317 Voltage Regulator for stable voltage control
  2. LM358 Operational Amplifier for monitoring and protection
  3. TIP3055 Power Transistor for handling current
  4. 12V Relay for switching
  5. LEDs for visual indicators (Charging, Complete, Reverse Polarity)
  6. Resistors (various, including high-wattage for current limiting)
  7. Diodes (for protection and rectification)
  8. AC-DC Transformer for 12V output

Power Supply Setup

  1. Connect a 230V AC source to the AC-DC converter.
  2. Use a 4A fuse for safety on the input side.
  3. The converter provides 14.4V DC output to the charger.

Building the Charging Circuit

  1. Connect the LM358 op-amp to monitor voltage and current.
  2. Install the TIP3055 power transistor to regulate current based on the battery’s charge level.

Final Assembly

Mount the components onto a PCB or perfboard, securing all connections and adding heat sinks where necessary. Install the board in an acrylic case with sufficient ventilation to prevent overheating

User Guide

  1. Connect the Battery: Attach the positive and negative clips to the respective battery terminals.
  2. Select Charging Mode: Choose between Slow or Fast charging modes based on your battery’s condition and desired speed.
  3. Start Charging: Press the button to initiate charging.
  4. Monitor the Indicators:
  5. The Charging LED will be on while charging.
  6. The Charge Complete LED will indicate when the battery is fully charged.
  7. If the Reverse Polarity LED lights up, disconnect and correct the battery connection.
  8. Disconnect: Once the charge is complete, turn off the charger and unplug it
