Cloth LEGO Brick Hat + Sewing Pattern.
Do You Want to Sew A LEGO... Hat? Feat. Baby Yoda.
If so, here’s the pattern and tutorial (and instructions for a mini/doll size one too). A LEGO plate, round 1x1, made ~29.765625 times bigger than the actual brick. The finished inner circumference is 23.56”. A colossal thanks to BZPower Members WOLKSite, Xboxtravis and Gifthammer for advice on the actual brick's proportions (via the Discord server)!
Based off these suggested measurements:
Diameter of top stud- 4.8mm
Diameter of lower cylinder- 6.4mm
Diameter of mid ring- 8.0mm
Height of mid ring- 0.8mm Total height of plate- 4.8mm
Inside diameter of lower plate - 4.8mm
Pattern made by ascertaining a comfy circumference for the head, converting that measurement to mm, dividing that by the lowest cylinder mm circumference, then multiplying the other measurements by that number. Hopefully it’s to scale, unsure if I did it properly. Lived dangerously and only made a paper test subject. The pattern is rough and hand-drawn, my apologies for that. The mini Baby Yoda hat is the same pattern, just print-scaled to 50% with minor alterations (info in steps).
Total project construction time (including the outfit, though not included in this tutorial): 37 hrs.
Human hat: 14 hrs.
Baby Yoda hat and nautical outfit: 12 hrs. Just little pleats, pearly snaps, and a tie made from knit, bias tape, beads and an elastic loop. Then I realized I had nothing that matched. So I made a shirt from my dad’s old polo, and a mega-full two-tier skirt from a knit fabric roll that was harvested from my grandmother’s basement.
Shirt: 4.5 hrs (French seams, hand basting for stripe matching).
Skirt: 6.5 hrs (French also, hand gathers).
(Illness has greatly reduced my production speed, so it may not take as long if you try!)

Pre-wash all fabrics on warm, prior to cutting to prevent shrinkage. Preshrink your interfacing in hot water before use. Color-fasting may be necessary if the fabric dye “bleeds” when wet. Iron fabrics before cutting.
Terms, stitches, and knots used:
Grain line, "GL" used to indicate that the pattern piece should be cut parallel to weft.
Seam line: Line on which fabric is stitched.
Notches: Small marks to align pieces accurately.
Hand Backstitch.
Hand Prickstitch.
Whipstitch.
Tailor’s knot.
Supplies
Tools/Supplies needed for one human hat and one mini hat:
Sewing machine.
Iron and ironing board.
Towels and old pillowcase (for fusing interfacing).
Press cloth (small piece of thin cotton fabric, laid over garment to prevent shine-marks during pressing).
Tailor’s ham or towels wadded into a ball shape.
Scissors and pinking shears/zigzag scissors.
Tracing wheel.
Ruler.
Electric foam/bread cutting knife.
Pins and hand sewing needles.
One large, curved hand sewing needle.
Disappearing ink fabric marker.
Steam-a-Seam 1/4” tape roll.
One pack of Jelly Beans (Optional, but delicious).
Candle or lighter (for melting elastic ends).
Skin colored, soft ⅝” wide elastic for hat chin strap.
1" strips of green stretch/Lycra fabric for tube straps on the mini hat.
Thread:
Polyester sewing machine thread in a color that MATCHES your hat.
6 strand embroidery floss in a color that ACCENTS your hat outer color (For the LEGO logo).
6 strand embroidery floss in a color that MATCHES your hat.
Beeswax and paper towels for waxing your threads.
Fabric needed:
2 yards 100% cotton fabric in a color of your choice. This will be used for both the outer and lining.
2 yards ShirtTailor interfacing.
